How come ergonomics is not stressed in lean manufacturing? From my studies the first 3 sigma of 6 sigma is virtually all ergonomic related. Yet, there is so little emphasis towards ergonomics from lean practitioners. I find that when lean and ergonomics are combined it is a powerful remedy and solution to a myriad of problems not fully resolved by lean practices alone.

I am a quality engineer and about a year ago three of us were tasked by upper management to head up Kaizen events and lean techniques. At the time we accepted this position, we were promised the necessary time allocated to perform this (these) tasks. After the 2nd Kaizen event (both successful) we didn’t have the time to follow up with the team task meetings, the open issues, and then my two teammates gave up completely because they just did not have the time in their work day to continue this responsibility. I continued. We have had a total of 4 Kaizen events and 2 mini-Kaizen events regarding 5S implementation. The only way I was capable of continuing was working astronomical hours (of course, unpaid) and slacking off on some of my quality responsibilities. It is apparent that I cannot keep this pace. I do not want the lean concept or the Kaizens disappearing from my company. How can I get management to commit to the promises without risking my own job? How can I help create a culture here if I cannot get the commitment from upper management?

We are working on moving from a "batch" process to a "lean" single part approach. I have a seven-step process with process times ranging from 30 minutes to 30 seconds. The time at each step is different with minimum times set by the process procedure. My desired output is 1 part every 4 minutes once the line is "full". Is there an easy way to determine the total number of parts that will be in the line at any given time and what staging areas are needed?
